In order to increase the root load capacity of gearwheels thus reducing weight and increasing cost effectiveness a new, easily implementable gear root fillet has been developed. The decrease in notch effect often found in nature, which is brought about by special forms taking stress off certain parts (e.g. where a tree trunk breaks through the earth) has been examined with regard to its applicability to gearwheel design. A new gear root fillet contour consisting of a special function has been implemented. Using FEM, both the new and the conventional contours were calculated and the root fillet safety factors compared. This new root fillet, including the remaining protuberance, makes it possible to reach approximately 20 % higher root fillet safety (taking into account the pitting load capacity). In initial experiments at the Universität der Bundeswehr, the effectiveness and higher tooth strength of the bionic teeth could be proved. The new root contour can be achieved by hobs with protuberance, 5-axis milling or deep grinding. The optimization technique described above was granted the German Patent DE 10 2008 045 318 on 08 October 2009.
